One quart of RustSeal covers a standard car frame with two coats. If you are doing the full underbody carriage and the frame with two coats, plan on two quarts. Those figures assume the surface has been properly prepped, because RustSeal is meant to bond directly to clean, prepared metal.

RustSeal Chassis Coverage: Quick Facts

Frame only, 2 coats: 1 quart
Frame and underbody, 2 coats: 2 quarts
Coverage rate: 200 sq ft per gallon at 2 coats
Buy the second quart. Running out mid-job is worse than having leftovers. If you pass the 8 hour mark between coats you have to wait a full 24 hours and scuff before continuing, which turns a weekend job into a much longer one.

How the Coverage Math Works

RustSeal has a theoretical coverage of 400 square feet per gallon at 2 mils dry film thickness. At the recommended two-coat thickness that works out to roughly 200 square feet per gallon, or about 50 square feet per quart. Real-world coverage is always lower than theoretical: a chassis is full of edges, seams, and awkward angles where more material ends up on the floor than on the part.

Prep Comes First

Before any of this, the surface has to be prepared. RustSeal bonds directly to clean, prepped metal, and skipping that step leads to poor adhesion no matter how much product you buy. That means KBS Klean to degrease, then RustBlast to etch and treat the rust, then RustSeal.

Kits That Include Everything

If you would rather not buy each piece separately, both chassis kits bundle the prep products with the coating:

Frequently Asked Questions: RustSeal Coverage

One quart of RustSeal covers a standard car frame with two coats. If you plan to coat the full underbody carriage and the frame with two coats, plan on two quarts.
RustSeal covers a theoretical 400 square feet per gallon at 2 mils dry film thickness, which is about 200 square feet per gallon at the recommended two-coat thickness, or roughly 50 square feet per quart. Expect less than theoretical coverage on complex shapes.
A minimum of 2 thin covering coats at about 2 mils each for general applications, which gives roughly 4 to 5 mils total. Marine and industrial work calls for a minimum of 3 thin coats. Multiple thin coats give better rust prevention and adhesion than one heavy coat.
Yes. Proper surface preparation is essential, because RustSeal bonds directly to clean, prepped metal and skipping this step leads to poor adhesion. Degrease with KBS Klean, etch and treat with RustBlast, then apply RustSeal. It is not necessary to remove every trace of rust first.
Yes. The Frame Coater Kit and the Large Frame Coater Kit are all-in-one solutions that include what you need to prep and coat a chassis from start to finish. The Large kit suits bigger vehicles and full underbody work.
